Fixing the Fireplace Frame: How I Found (and Fixed) the Real Problem

Last time, I was completely devastated. I had worked so hard building this DIY fireplace wall, and then the wood warped, the framing shifted, and I genuinely thought I might have to tear the whole thing down. I cried on camera, which worried a lot of you, but I promise I am okay. Part of me wanted to throw in the towel, but that is just not who I am. With Christmas coming, I was determined to get this thing fixed and back on track, warped wood and all.

Finding the Source of the Problem

Before I could fix anything, I had to figure out what actually went wrong. My theory was that the box I had added above the frame after the fact was pushing everything out of alignment. I thought if I cut that box off with a sawzall, I could pull the frame back into place, stabilize it, and rebuild the box afterward without tearing everything out.
So that is what I tried first. I got the box cut off and reassessed. Unfortunately, the frame underneath was off by more than I hoped. I ended up having to disassemble that entire side and rebuild it from scratch. Not an awesome setback, but this is DIY, and the only option is to press on.
The Real Culprit: A Sloped Foundation

Here is the part that actually explained everything. My husband got down on the floor and realized the corner of the house itself is sloped. You can feel it under your feet once you know to look for it, the same way a tennis ball or golf ball test would show it rolling on its own. The foundation drops about an inch on one side, which means the ceiling height is not actually consistent from one side of the room to the other, even though it was built correctly.
That matters because I used the floor as my baseline for every angle in this build. A sloped foundation means every tiny angle I was building compounded on top of the last one, which is exactly why the whole frame looked off to the naked eye even though each piece seemed fine at the time. This was not bad framing on my part or a bad build by the original contractors. It is just what happens when a foundation is not perfectly level, and it is a good reminder that if your foundation is off, everything built on top of it will be affected too.

Choosing Straight Lumber

Since I had to pull out a bunch of warped boards to rebuild this section, this was also the moment to get serious about picking better lumber. Greg’s dad, who is a carpenter, taught him a quick trick for this years ago. Sight down each board from two different 45-degree angles. If the board looks straight from both angles, it is good to use. If it bows in one direction only, that is usually fine and can be worked around. If it bends in multiple directions or in a way that will not sit flat, skip it.
Anchoring the Frame to the Wall

Since part of this rebuild involved mounting studs directly to a concrete block wall, I needed a drill that could actually handle masonry, not just drywall and softwood. This is exactly why I do not recommend the cheap forty-dollar drills, especially the ones that are just painted a trendy color with none of the power to back it up. From there, I drove in Tapcon screws to lock the studs into the wall. Rebuilding With Shims and Patience

Working mostly on my own for this stage, I could not fully disassemble every part of the frame, so the rebuild ended up being a mix of pocket hole screws and nail gun work depending on the section. Because the floor itself is not level, I had to compensate by marking where each board needed to sit, then using shims to get everything plumb, level, and square regardless of what the floor underneath was doing.
I am completely fine with needing shims here. No one is going to walk into this room with a level and put it against my fireplace. What matters is that it reads as straight and square to the eye, and once the drywall, the arches, and the stone go on, any tiny remaining imperfections will disappear into the finished look.
Getting the Niche and Arch Right

Once the frame was solid, I moved on to lining up the niche and getting the arch to sit correctly this time, instead of flipping out of position as it did before. This meant carefully attaching a new 2x3 support and double-checking the alignment before locking anything in permanently.
For the drywall itself, I tried a technique I had seen elsewhere: hang the full sheet against the frame first, screw it into place, then cut the arch shape out afterward instead of pre-cutting it. Any time I am running a router or a saw close to my face, I keep a pair of Aleah safety glasses on, since drywall dust and debris are exactly the kind of thing you do not want anywhere near your eyes. I used a router with a straight cut bit to carve out the arch opening, going clockwise since I was cutting from the inside of the shape. It was nerve-wracking, especially worrying about routing into drywall I had already installed on the interior side, but it worked.
For one particularly tricky spot, I ended up finishing the cut by hand with a hand saw instead of trying to push the router all the way through, since I was working solo and did not want the cutout piece to drop and break before I could reuse it on the inset portion. Once that piece was smoothed down at the edges, it slid into place at the back of the niche exactly where it needed to go.
Where the Project Stands Now

Both niches are now framed, drywalled, and structurally solid. The corners are, in my husband's very confident opinion, some of the most perfect corners in the history of carpentry. I will let you be the judge of that claim, but it is genuinely a huge improvement from where this build was a few weeks ago.
We did not hit our original Christmas deadline, and I am at peace with that. There were real obstacles here, from the framing shift to the sloped foundation to working through the arch cuts mostly on my own. Progress is not always as fast as you plan for, but it is still progress, and I would rather get this right than rush it just to hit a date on the calendar.
What This Taught Me

If there is one thing I want you to take from this, it is that a problem that looks like bad framing is not always bad framing. Sometimes it is the floor underneath everything that is throwing off every angle you build on top of it. Diagnosing the actual cause saved me from tearing out and rebuilding far more than I needed to.
The other lesson is more practical. Having the right tools matters, especially once you get into anchoring into concrete or masonry. A drill without enough torque or a proper hammer setting simply will not get through that kind of material, and trying to force it through with an underpowered tool is a fast way to waste time and get frustrated.
